Is ''He's too fat to go through the door'' correct?

It's grammatically correct.

You can also say "He's too fat to get/fit through the door".

Hello, Untaught:

As you know, studying another language involves both grammar and culture.

Here in the United States, it is very rude to refer to someone as "fat." In the stores, for example, there's a clothing department for "plus-sized" people.

I would say something like: "He's a little too large/big to get through the door."

It might not be polite to tell someone to their face that they're fat but the speaker does not seem to be addressing the person directly in this case. "A little too large/big" might not be accurate. For all we know, the person is enormous!

With regard to your alternative phrase, "plus size" in the UK is receiving something of a backlash, particularly from models (and the rest of us normal women) who are simply above a size 10 (I think that's a size 6 in the US) - quite reasonably, they want to be referred to as "models" instead of "plus-size models".

It is certainly an area for a learner to know that things are in flux, and simply saying that someone is fat is no longer acceptable to many.
